What a bulky return actually costs
The cost of a bulky return is the inbound freight, the intake and inspection labour, the restocking or disposition, and the lost margin if the unit cannot be resold. On heavy products the inbound leg alone often exceeds what the unit is worth as liquidation.
The four costs
| Cost | Who tracks it |
|---|---|
| Inbound return freight | Everyone |
| Intake, inspection, grading | Usually absorbed into warehouse overhead |
| Repair or reconditioning | Almost nobody, because almost nobody does it |
| Lost margin on an unsold unit | Recorded as shrinkage, rarely traced back to returns |
The fourth row is usually the biggest and it does not appear on a returns report.
The decision most brands never make
Writing off a returned unit is a decision, usually made by default because nobody in the chain has the equipment to make the other one. If a unit has a board in it and a repeatable failure mode, opening it is frequently cheaper than replacing it.
Whether that holds for your products depends on your failure modes and unit values.
Why the inbound leg costs so much
A heavy return is still a heavy parcel. It is priced on the same billable weight and zone as the outbound shipment, and it can trigger the same surcharges: at FedEx 2026 list prices, Additional Handling for a package over 50 lb varies by zone before the base rate.
So where a return goes matters. A unit sent back across the country to a single warehouse pays a long zone twice: once out, once back.
Where refurbishment pays
High-value powered goods with repeatable faults: power stations, e-bikes, laptops, robots and small appliances. They need board-level diagnosis rather than visual grading. Returns and refurbishment shows how our bench handles them.

Questions
How much does a return cost on a heavy item? +
Inbound freight plus handling plus disposition. On heavy parcels the freight alone is often the largest line.
Is it worth refurbishing returned products? +
Depends on unit value, failure mode and model concentration. High-value powered goods with repeatable faults usually are. Low-value or soft-goods returns usually are not.
What is the difference between refurbished and reconditioned? +
See the comparison table on our returns and refurbishment page.
Returns and refurbishment →Can returned units be resold as new? +
No. Open-box, refurbished or certified refurbished, depending on channel and warranty policy.
